Solution: When the number of frames increases it is possible that the frame settings of the last few are errorneous. FamiTracker will often give this:
30 00 80 00 06 (something like that, haven't checked when there are more than 5 channels)
Use any hex editor, search that string and you should be able to locate the errorneous frames 7B to 7F. Replace them with anything from 00 to 7F, and there you go, the file can be opened again.
This is one of the most beautiful things I have ever heard on the NES. You've really outdone yourself this time, nicetas.
EDIT: Just thought of this to fix your problem with the 128-frame song. Why not make each movement its own song within the module? I'm pretty sure that would fix the corruption errors.
